Most people think the heating element is what gives out first. But in my experience? It’s almost always the lead-wire connection that fails.
Why these wires actually fail
Here is the problem. When you connect a quartz tube to an electrical lead, you’re creating a weak spot. A lot of cheap setups just use some basic glue or a bit of heat-shrink tubing and call it a day. But these heaters get hot, then they cool down, then they get hot again. That constant cycling makes cheap materials shrink and crack. Once that seal pops, moisture crawls right in. In a steamy bathroom, that leads to oxidation and carbon tracking. How to actually fix it

The honest trade-offs
Now, this isn’t a magic fix without a cost. First, these seals take up more room. You can’t just jam them into a tiny mirror frame without double-checking your clearances. And here’s the kicker: these units are basically impossible to repair in the field. Because the seal is so tight, you can’t just solder a snapped wire back on. If something breaks, you have to replace the whole heating element to keep things safe. If you’re designing these units, you’ve got a choice. You can keep the housing small and hope for the best, or you can give yourself a little more room and actually build something that lasts in a humid bathroom.
